It's conecting to a PATA port on it's own through a PATA/SATA converter. I've also tried it with an Adapetec 2610SA SATA card, and it wouldn't boot up at all.
Any ideas gratefully recieved.

I had the same type errors not long back (but for a disk check) and the root cause was lack of ram what do you have in that machine and can you throw some more at it.
It appears that NL can run on low ammounts of ram when it come to managing large disks it needs a lot more for the housekeeping type tasks.
