Currently I have a 160Gb disk (amongst others) in my NAS box. Due to
LBA48 problems with the mobo this is limited to 127Gb. When I get a decent IDE controller which will support big drives, am I going to lose what I already have on that drive or will the extra just appear?

There are a couple of ways to handle this. Shuffle the data off and reformat the drive to get the added space. The second way would be to use partition magic and resize the partition that way. It would have to be a newer version though.
