3ware 9500-12 was built initialy at 3.6TiB since migrated to 5.9Tib however NL is still seeing it as 3.6 and consequently is alarming due to thinking it is nearly full.

Just because you added the drives to the array in the controller doesn't mean that the partition has also been expanded to take advantage of the added space available. I suspect that you will need to expand the partition using a live distro. Not sure about this mind you but it may explain the problem you are experiencing. I don't think it a bug.

Fair point Mike I hadnt even thought of that not being a Linux Guru at all.

I have got over the issue by backing up the data and re-doing the raid (added an additional 4 drives at same time and believe it or not this was the quickest way, Migrating the raid last time took arround 2 weeks to complete.)

What's the best way of moving 500 GB to a new - bigger, faster- server?

- Resync
- Copy

Or is there no basic difference?

I use a windows program called Allways Sync does the job just fine (just done a 4Tb backup in 3 ways with it)
